Premature wear on clutches on the ATC transfer box 9/10 times is too much profile depth difference in the front and rear tires. Or the wrong sizes front-rear. You can only have a 20% +- difference. Also the oil change schedule is way too long OE it only contains 1L +-

Does the car have tires of different diameters on the front and rear? If so, the transfer case clutch would likely wear out prematurely. Another factor is the oilβis it the correct type, and has it been changed at the proper intervals?
A shame to have to replace the whole thing for that.
I remember when being a mechanic meant repairing, no replacing.
Change your oil regularly even though the manufacturer says itβs sealed for life
I'm no mechanic but I'm guessing the fact when you turn it, it sounds like an ice cream van might have something to do with it π
A new clutch pack for those is about Β£170. Cheap as chips compared to a recon or new unit. Probably a driver issue or possibly different tyre sizes on the front to the rear. Opened up many of those units. Keep up the great work you guys. By the way, Gytis is a Star.

Bloody hell, that transfer box is tiny.
Not an expert on this.. but what usually is the cause is that people fit the wrong tires.. there is a BMW Xdrive approved tirelist that the dealer knows about of tires specially designed for AWD cars that are exactly the same size.. you can test this by putting a piece of tape at 12 oclock on every wheelarche with a mark on it and do the same on each tire and then drive forward and letting the tires make 20 rotations and see if the marks lign up again.. if they dont then you know you have 4 unequal tires.. the marks can be a maximum of 45 degrees off of the 12 oclock mark.. and that can wear out transferboxes and diffs on a BMW Xdrive..
I see the problem, someone left a custard creme in there..
So, knowing what you know now - would you replace the clutch parts next time? (assuming you can buy new parts)
Not changing the transfer case fluid every seven years causes the fluid to go thin and the clutch packs have to bite harder to engage at the correct pressure so they wear out faster I believe.
